    DIY bike box

Maybe a little off topic for this forum, but as close as I can find. It's hard to find bike boxes to fit XL, long, and slack. I don't really trust used cardboard for shipping or flights and was thinking about building my own reusable box from corrugated plastic. Anyone done this? Thoughts?

No, but a little googling shows they exist. BikeFlights offers one for $200.

This article has an exploded view of one:

Looks like the trick is to keep it within UPS, etc. size limits.

Thanks, I had seen that one, but its nearly large enough, even taking both wheels off. I would like to build one within airlines/Fedex limits that would hold my largest bike without taking the rear wheel off. They ship them that way, so it can be done. If I build it about 61x30x15 everything will fit and be within the 109" limit.

You are brave. I would never trust TSA with my bikes. I head and personally seen to much damage and failed claims.

We don't fly with our bikes, but if we did we would use Bike Flights.

Well, I have used Bikeflights, great company and may use again, but my sons are in the military and if they fly with me they can take our bikes for free on some airlines. Pretty big savings there, $400 or so if we all 3 go. Last time we rented, but I would like to take mine next time.
