    Switch on the battery pack...

So I have been thinking about putting a switch on the battery pack for a non-biking super-small XR-E work headlamp that I'm building for my neighbor. There anything wrong with this setup? Just make sure the switch is on when plugged into the charger?

Depends. Is the light also gonna be on when charging, or is it gonna be coupled via connector. If it's gonna be wired directly to the battery pack, than you've got a problem. Since the emiter is drawing more current than the charger provides. Otherwise if it's gonna be coupled via connector, than there wasn't suppose to be any problems as long as the switch is on. But then again, there's a little led on the charger that informs you of what's going on with the battery.

There'd be a plug to unplug the battery from the light.

Than you've got nothing to fear.
