I have a 93/94 Indian Fire trail but I can't work out the size of the headset and mine needs replacing desperately, does anyone know the size and could recommend a replacement.

Is 1" steer tube so you one inch headset, You can buy one chris king headset,so beatiful and many colours. Maybe can be a 1 1/4" but I don´t think so.You can buy ceaper than chris king like ritchey or miche.

Yes, they still have threaded style headsets. I'd think a 94 bike would probably have 1 1/8 inch steerer tube.

91 Marins had 1 1/8 headsets already so anything newer would too.
